Fold-line cracking is a common quality concern in corrugated boxes. It usually becomes visible after folding, when the liner splits, exposes the fibers underneath, or develops cracks along the crease.

The cause is not always obvious. Corrugated board construction, raw material and fiber quality, creasing settings, moisture content, and environmental conditions can all influence how the board behaves during folding.

In this case study, a customer came to Vigor Packaging after corrugated mailer boxes produced by a previous supplier developed visible cracking along the fold lines. We improved the result by adjusting the creasing width and conditioning the board moisture before converting.

While the actual project involved a corrugated mailer box, the troubleshooting principles discussed below apply more broadly to many types of corrugated boxes.

The Problem: Cracking Along the Fold Lines

The customer had previously ordered corrugated mailer boxes from another manufacturer. After the boxes were folded into shape, visible cracking appeared along some of the crease lines.

Because corrugated boxes often contain multiple structural folds, cracking can become particularly noticeable after assembly and affect the appearance of the finished packaging.

Rather than assuming that the problem was simply caused by poor-quality paper, we evaluated the relationship between the corrugated board and the creasing process.

Our assessment indicated that two production variables could be improved: the space available for the board to deform around the crease and the moisture condition of the paperboard.

How We Improved the Fold Lines

1. Increasing the Creasing Width

Corrugated board needs sufficient space to compress and deform when it is folded.

If the creasing area is too narrow for the thickness and construction of the board, folding stress can become concentrated within a small area. This increases the risk of the liner splitting along the crease.

For this project, we increased the creasing width to better accommodate the corrugated structure.

It is important to distinguish creasing width from creasing depth. A deeper crease is not necessarily better. Excessive pressure or depth can damage the liner or over-compress the corrugated structure before folding.

The goal is therefore not to create the deepest possible crease, but to match the creasing configuration to the actual board.

2. Conditioning the Board Moisture

Paper fibers become less flexible when the board is excessively dry. This can make the liner more susceptible to cracking when it is compressed and folded.

For this project, we also adjusted the moisture condition of the corrugated board before converting.

Maintaining a more suitable moisture level helped the paper tolerate the deformation created during creasing and folding.

This does not mean that more moisture is always better. Excessive moisture can introduce other problems, including dimensional instability and deformation.

The objective is controlled moisture conditioning so that the board enters the converting process in an appropriate state.

The Result

After adjusting the creasing width and board moisture condition, the fold-line performance of the corrugated mailer boxes improved substantially.

The finished mass-production boxes met the customer’s requirements and resolved the quality concern that had led them to seek another packaging supplier.

This project also demonstrated an important point:

Fold-line cracking is not necessarily caused by the paper alone. The interaction between the material, board structure and converting process needs to be considered together.

What Else Can Cause Fold-Line Cracking?

The adjustments above relate specifically to this project. Other corrugated boxes may crack for different reasons.

Raw Material and Fiber Quality Matter

Paper grammage alone does not determine how well a corrugated board will fold.

The type and quality of the fibers used to manufacture the liner paper can also affect its resistance to cracking.

Virgin paper fibers are generally longer and have undergone less processing than recycled fibers. Longer, stronger fibers can provide better fiber bonding and mechanical strength, helping the liner tolerate the stresses created around demanding folds.

Recycled fibers, particularly after repeated recycling cycles, tend to become shorter and may have different bonding characteristics. Depending on the paper grade and formulation, this can make some recycled papers more susceptible to cracking under demanding creasing and folding conditions.

However, this does not mean that recycled paper automatically causes fold-line cracking or that virgin-fiber paper is always necessary.

High-quality recycled paper can perform well when its strength, moisture condition and board construction are appropriate for the packaging.

When cracking resistance is particularly important, raw material and fiber quality should therefore be considered alongside grammage, rather than selecting paper based on grammage alone.

Liner and Fluting Papers Need to Be Properly Matched

Corrugated board should also be evaluated as a complete structure.

The outer liner, inner liner and fluting medium need to work together during creasing and folding.

In some board constructions, if the face or inner liner is relatively light compared with the fluting medium, it may be less able to tolerate the localized stress created around a fold.

However, there is no universal rule that:

liner grammage lower than fluting grammage = cracking

Paper grade, fiber composition, strength, moisture condition and flute structure all influence performance.

This is why simply specifying the total grammage of a corrugated board does not provide a complete picture of its folding performance.

Dry Conditions Can Change Board Performance

Paper-based materials exchange moisture with the surrounding environment.

During dry seasons or prolonged storage in low-humidity conditions, corrugated board can lose moisture and become less flexible.

This means that the same corrugated-board specification may not behave identically under different environmental conditions.

If a box that previously folded well suddenly begins to crack, board moisture and storage conditions should therefore be investigated before changing the entire material specification.

A Note About Digital-Cut Samples

For corrugated packaging, a digitally cut structural sample does not always reproduce exactly the same crease quality as mass production.

Digital cutting or sample-making equipment may use different creasing tools, pressure and forming conditions from production die-cutting equipment. On some corrugated or thick paperboards, the prototype may therefore show more visible cracking around a fold.

This is a general production consideration and did not occur as part of the customer case described above.

It also does not mean that cracking on a prototype should simply be ignored.

Digital samples are highly useful for evaluating:

  • dimensions and box structure
  • product fit
  • artwork position
  • opening and closing
  • assembly
  • overall appearance

However, when evaluating the final crease quality of corrugated packaging, the supplier should also consider the production die, creasing configuration, material condition and mass-production equipment.

Therefore:

Cracking on a digitally cut sample does not automatically mean the same cracking will occur in mass production—but neither should a supplier simply assume that it will disappear.

The reason for the cracking should still be evaluated before production.

How We Diagnose Fold-Line Cracking

Because similar-looking cracks can have different causes, troubleshooting should begin with the material and failure condition rather than immediately changing one production setting.

The appropriate solution should follow the diagnosis.

A narrow crease may need to be widened. An excessively deep crease may require less compression. Dry board may require controlled conditioning. A poorly matched board construction may require a different paper combination.

There is no single anti-cracking setting that works for every corrugated box.

What Packaging Buyers Can Learn from This Case

The most important lesson from this project is that fold-line cracking is a symptom, not the root cause.

Simply changing to heavier paper, increasing creasing pressure or adding moisture may increase cost without solving the actual problem.

For the corrugated mailer box in this case, adjusting the creasing width and board moisture condition was sufficient to achieve a satisfactory production result.

For another corrugated box, the correct solution might instead involve the liner and fluting combination, fiber quality, creasing depth, flute type or storage conditions.

If an existing box has a cracking problem, providing the supplier with photos of the affected folds, the actual box or sample, board specifications and structural requirements can be more useful than simply requesting “stronger paper.”
